In the traditional commercial construction model, a project is a hand-off: an engineer designs, a contractor bids, and a building owner manages the gap between the two. This “Plan-Spec” approach often leads to budget overruns, communication breakdowns, multiple change orders and systems that meet the minimum code but fail on long-term performance.

At Controlled Air, Inc., we eliminate those friction points through our Design-Build delivery. By integrating engineering, custom fabrication, and installation into a single-source solution, we take full responsibility for your facility’s climate and energy future. Not only does it save time, but it saves cost as well, by eliminating the need for a separate engineer and/or construction manager.

Design-Build vs. Traditional Plan-Spec

Feature

Traditional Plan-Spec

Controlled Air Design-Build

Accountability

Split between multiple firms.

Single Source Responsibility

Project Timeline

Linear (Design must finish before building)

Concurrent (Faster speed to market)

Cost Control

Known only after bidding is complete.

Budget-certainty during design

Energy Goals

Often an afterthought or Add-on

Specialized efficiency built in

Change Orders

High risk due to design/field gaps

Minimal: We own the design and the build

Why Single-Source Responsibility Wins

1. The “No Finger-Pointing” Guarantee

In a typical project, if a control sequence fails or a unit doesn’t fit the roof curb, the contractor blames the engineer, and the engineer blames the installer. With Controlled Air, that conflict is eliminated. Because we are the engineer and the installer, we own the outcome. If a challenge arises, we solve it internally without the multiple change orders.

2. Accelerated “Speed to Market”

Time is the greatest cost of construction. Our Design-Build model allows us to overlap phases. We can begin site preparation, equipment procurement (critical for long-lead items), and in-house duct fabrication while the final engineering stamps are being applied. This typically reduces project schedules by 10–30%.

3. In-House Precision

Our Branford facility houses specialized sheet metal fabrication and piping departments. Unlike firms that outsource these critical components, we manufacture to the exact specifications of our design team. This ensures that what is drawn in CAD is exactly what is installed in the field.

The Specialized Advantage: Efficiency-Driven Design

While the Design-Build model provides the structure, our specialty in energy efficiency provides the value. We don’t just build systems that work; we build systems that pay you back.

Our Energy Specialty: Because energy efficiency is our core focus, it makes for a better Design-Build process. We use advanced modeling to “right-size” equipment, ensuring you aren’t paying for excess capacity that wastes energy and increases maintenance costs.

Integrated Controls: We design the mechanical hardware and the Building Automation System (BAS) simultaneously. This ensures “native” communication between systems, preventing the energy-wasting “fighting” between heating and cooling cycles common in piecemeal installs.

Futureproofing: Our designs account for 2026 sustainability standards and ROI-driven technologies like Gas Heat Pumps and Cogeneration (CHP) from the very first sketch.

Long-Term Facility Value

An HVAC system is a 20-year investment. A Design-Build project with Controlled Air focuses on the Total Cost of Ownership, not just the initial bid.

Serviceability by Design: Because we also provide 24/7 service, our engineers design systems that are actually maintainable. We don’t bury components in inaccessible corners; we design for a lifetime of easy access and lower repair costs.

Enhanced Asset Value: A high-efficiency, well-documented Design-Build system increases a building’s “Green” rating and marketability, protecting the owner’s equity against rising utility costs.

Partner with Controlled Air, Inc.

Since 1980, we have been the premier Design-Build partner for general contractors, architects, and facility owners across Connecticut and Rhode Island. Let us take the complexity out of your next mechanical project.

The Maritime Aquarium at Norwalk recently worked with Controlled Air, inc, to improve their energy efficiency and reliability, we installed a Tedom CHP unit.

Combined Heat and Power (CHP) systems offer significant benefits for aquariums, addressing their substantial and continuous energy demands for maintaining precise environmental conditions. Here are the key advantages:

High Energy Efficiency: Aquariums require consistent heating, cooling, and electricity for life support systems (pumps, filters, lighting). Traditional methods often waste a significant amount of heat during electricity generation. CHP systems, by producing both electricity and useful thermal energy from a single fuel source, can achieve overall efficiencies of 65% to 80%.

Reduced Operating Costs: Due to their high efficiency, CHP systems require less fuel to produce the same amount of energy (electricity and heat). This directly translates to lower energy bills and can lead to substantial cost savings, potentially offsetting energy expenses by 20% to 50%.

Enhanced Reliability and Resiliency: Maintaining stable water temperatures and continuous power for pumps and filtration is critical for the health and survival of aquatic life. CHP systems provide on-site generation, which means aquariums can operate independently or in parallel with the grid. This enhances energy reliability and resiliency, ensuring critical functions continue even during grid outages or disruptions, protecting valuable marine specimens.

Environmental Benefits: By maximizing the use of fuel and avoiding transmission and distribution losses associated with grid electricity, CHP systems reduce overall fuel consumption. This leads to a significant decrease in greenhouse gas (GHG) emissions, such as carbon dioxide (CO2), as well as other air pollutants like nitrogen oxides (NOx) and sulfur dioxide (SO2), contributing to decarbonization efforts.

Controlled Air installed a Yanmar cogeneration system in coordination with a new boiler plant and domestic hot water production to reduce energy costs for the Southington YMCA. Our work included the mechanical demolition and removal of existing oil tanks, boilers, domestic hot water tanks, and remaining equipment from the previous co-generation system. At the heart of the new system, we furnished and installed two 35kW Yanmar high-performance CHP systems with the ability to produce a total of 70kw of power for the facility and hot water to be used in the production of heat and domestic hot water. These systems incorporate a heat exchanger, with a glycol-based system for heat recovery. To increase the efficiency of the new system, we replaced the old, worn-out boilers with two high-efficiency Patterson Kelley Storm ST-2000, 2,000,000 BTU, gas-fired condensing boilers equipped with a BACnet interface.

These new boilers will significantly increase efficiency, while working in conjunction with the Yanmar CHPs to produce domestic hot water and heating at the most efficient rate. We also installed new circulating pumps, associated pump specialties, and the necessary gas piping to the new equipment. To control the system, we installed a new Johnson Controls BMS system to operate the heat exchanger, radiators, boilers, and the cogeneration system.

Yanmar Cogeneration Systems offer significant advantages. By simultaneously generating both electricity and heat, they achieve high energy efficiency, reducing energy costs and environmental impact. The YMCA can lower their reliance on the grid, improving energy security and reducing vulnerability to price fluctuations.

The project was completed in 2012 and we have been monitoring energy usage and production. The Cogeneration system has been better then projected! The system has reduced oil consumption by 20,000 gals per year, as well as saving over $127,000 in electricity costs. On average the Cogeneration system is producing 1,800 kWh of electricity per day. This is a huge reduction in cost and energy for the YMCA.

This Combined Heat and Power system has a heat recovery piping system that connects the micro turbines to the building’s heating system indoors and electrical wiring to connect to the buildings main distribution system. We provided a multiple pump scenario with a plate and frame heat exchanger to connect to the building’s hot water heating system with a BTU meter to measure output. The pumps have Variable Frequency Drives to further increase operating efficiency. The whole system is interfaced with Johnson Controls Metasys that can operate and manage the heat exchanger, hot water system, pumps and interconnects to the micro turbine system. The system has an approximate 2 year ROI using available incentives and calculated energy savings. The micro turbines will produce the equivalent heat and electricity to service more than 143 average homes annually. It will also reduce emissions equivalent to 150 acres of trees and equal to the elimination of 73 cars.
